I have finalized on using Hella Bi-xenon projectors (they are known as "e55 bi-xenons"). These are used on Merc. e-class and new Nissan Maxima and few others..

I am using these projectors with D2S bulbs, ignitors and ballasts. The length is seriously an issue. I am not sure how bad it is on 93-97 birds, but atleats on mine (2001), i had to work with 5.25" max length including projector and ignitor. This is only if you wanna use the Bi-Xenons, If you wanna only use the Low-beam projectors they are much smaller so they will be easy to install. If I am not wrong on yours (97) you have a single bulb for low and hi, right?? so you have no other option than using Bi-xenon.

Goodluck with it..

Thanks for the info. I may go with FX35/45 Bixenons when I get around to fabbing all of this up during the winter. I heard these projects are one of the smallest so we will see how it goes. I already purchased used headlight buckets for the car so I don't hack my OE stuff apart and mess anything up. The tricky deal for me will be the wiring but I'll cross that bridge when I come to it.

BTW, you are correct that my 97 has a single headlamp with a hi/low beam combined. I hope I can pull this off

I am making custom Fiberglass cover. This whole thing will be covered by LEXAN (acrylic) glass. I have made one sample, bent it using heat gun.

Let me know when you are upto the point to make wiring harness. I can help you make your own harness to fit FX projectors.

I will try to put some more pictures. I guess pictures will explain everything...

ok... here are some pictures

for low/high beam, FX bi-xenon projector. Just to use up space i am using Bosch mini H3 projector... connected to High-beam, so that it will lite up along with the FX projectors when using highbeam...

This fiberglass cover is my first run... i still need some minor adjustments.... I just wanted to follow the Hood line into the headlights so that it kinda flows with it.. it did comeout really close to the hood line..

I am using chrome rings to go around the lenses shrouds. I have also found angel eyes halos to go with it... may be when i paint it black, it would look better... For the lens cover I am using 0.093" thick lexan (GE) sheet and bend it using heat gun to cover the front...I dont have any pictures of that right now.. but will take some and post it..

I think its going to look sick. And def go with black for the housing.... how long before you have a "finished" prototype? Would be nice to see it lit with the housing colored.

man i think you are doing a good job . the d2s bulbs provide a much better look than the other h series . since you are on hidplanet you have done your homework as thereis a lot of information on there .

not much room to work with where the highs go . the challenge lies in making the flip ups work as i have seen folks just remove the pop ups and put in a custom honda housing that or just cut out the orginal housing .
right projector+right bulb+ballast is going to have a really pro look as far as the way the light will project . get the housing looking right within the flip up and you will compliment your work quite well .
good luck and keep us updated
